Abstract

Predicting the flow behaviour at high strain values beyond uniform elongation is a critical factor in sheet metal forming,especially in the context of heat-assisted forming processes of lightweight materials. Based on uniaxial tensile tests con-ducted at the temperature profiles of the Hotforming, W-Temper, and Warmforming process routes this study presents thedetermination of the flow curve for EN AW-7021 sheet material using five commonly used empirical approximation models.A support point obtained from layer compression tests was introduced to analyse the accuracy of the extrapolation models athigher strain values. All models considered were found to be in good agreement with the experimental tensile test data in thearea of uniform elongation. However, the empirical approximation models show significant differences in strain hardeningbehaviour when higher strain values and varying temperature profiles are considered. For the Hotforming and W-Temperprocess routes, the Hockett-Sherby model estimates the flow behaviour with the highest accuracy. When using the Warmform-ing process, all approximation models considered seem to estimate the flow behaviour with reasonable accuracy, howeverthe Ludwik-Hollomon modified equation shows the best correlation with the experimental data.

The forging of knives has so far been a rather manual activity requiring a lot of experience and skill on the part of the worker. The process development for the forging process is also based on experience and trial and error. Starting with a blank, the semi-finished product for knife production is formed in several forging steps, i.e. with several tools. The number of forging tools is determined based on experience.

In order to optimise the development of the manufacturing process, the forging process is first mapped in the simulation and thus the position of the blank in the die and the number of tools are determined. It has been shown that this can be done excellently in LS-DYNA.

2021Echtzeitdatenerfassung und Parameterkorrektur mittels einer mit Simulationsdaten angelernten KI (SimKI)

Das Ziel des Projekts „SimKI“ war es, die Bauteilqualität bzw. Produktivität der KMU zu steigern,
indem sowohl die Prozessparameter als auch Produktinformationen erfasst und in ein cloudbasiertes
Datensystem transferiert werden. Dort werden diese Daten über einen KI-Algorithmus ausgewertet
und zur Modifikation der Anlagensteuerung genutzt. Der hohe Innovationsgrad basiert auf der
Problemlösung, dass bislang ein hoher Versuchsaufwand und der Zugang zu großen Datenressourcen
für das Anlernen einer KI notwendig waren. In „SimKI“ wurde der Nachweis erbracht, dass ein KIAlgorithmus
über Richtig- bzw. Falschaussagen aus einer Simulation trainiert werden kann

Forming simulation models and the associated material characterisation are important factors when representing the increasingly complex deep drawing operations. Especially in context of automotive components, the finite element analysis ensures producibility prior to pilot series and minimises the risk of wasting resources by predicting the material behaviour as accurately as possible, such as plastic, thermal and anisotropic behaviour. For the representation of the plastic material deformation during forming, material models like Barlat or Hill, representing the real material behaviour as precisely as possible, must be implemented in the simulation. For this purpose, the model needs to describe occurring effects of the material such as anisotropy or further effects.

Abstract
Structural PET foam has a plethora of industry applications, such as inlays for wind turbine blades. However relevant material properties, especially mechanical characteristics, vary significantly between foam types. With new foam compositions being continuously developed by leading vendors, there naturally is limited empirical data in literature on optimal milling parameters for these novel foams. To investigate the milling behavior, raw machine tool data was collected for a test series. Using these data, several distinct process features were calculated. The features were then used to evaluate the performance of several machine learning algorithms in regard to their predictive accuracy.

So far, training an Artificial Intelligence (AI) required a high testing effort or access to large datasets, making it unsuitable for small and medium-sized companies. The innovation of the research project “SimKI” is based on training an AI by means of several datasets: a) simulation data from a parameter study, b) live data from forming experiments, c) a combination of both. Therefore, process parameters and the respective quality information of deep drawn components are recorded both inline as well as in real time and transferred to the cloud-based IoT platform “ThingWorx”. The quality information is determined by an optical measurement system (GOM Aramis) and laser triangulation (Gocator line scanner). In order to support small and medium-sized companies with a toolchain applicable to their existing machinery, an older forming press is retrofitted with digital interfaces. The simulation model created contains a thermal material model of the formed blank (LS-DYNA MAT36) and the parameters of the real forming process such as the press speed.  The collected data is correlated and evaluated using an Artificial Intelligence algorithm. In contrast to conventional training with scanned components and the corresponding genuine datasets (82.96 % accuracy), the testing results show a comparable validation accuracy of the DNN-based quality assessment by using simulation data alone (83.84 %) or a hybrid dataset (84.38 %). This allows to significantly minimize both the implementation effort as well as the testing effort in production and thus to increase the industrial applicability.

In the present work the influence of industry- standard heat treatment on ultra-high strength aluminium alloys has been investigated under terms of various forming processes. For this purpose, a scaled side impact beam was formed out of AA7075 via Hotforming and W-Temper techniques and subjected to a heat treatment process. The test material was taken from several material suppliers in order to identify any variation of the mechanical properties. Based on uniaxial tensile tests the final material properties were evaluated and compared. Using the W-Temper and Hotforming process, the parts produced without a subsequent heat treatment show no influence concerning the suppliers. A significant difference of the material behaviour can be seen if single-step paint bake cycle is applied. Here, the ultimate tensile strength (UTS) values and those for yield strength vary up to 9% and 16% respectively.

2019An Investigation of the Deep Drawing Behavior of Automotive Aluminum Alloys at Very Low Temperatures

Sheet metal aluminum alloys in the 5000 and 6000 series show increased formability if deformed at sub-zero temperatures which is beneficial for processing industries using sheet metals where evermore highly complex-shaped components are produced. In order to evaluate a cryogenic forming process, the temperature-dependent forming limits of the selected materials need to be known. For this determination, a device has been developed which allows deep drawing operations with circular specimens at cryogenic temperatures. The limiting drawing ratio (LDR) of the commercial aluminum alloys EN AW-5182 and EN AW-6016 are investigated in a temperature range from 298 K to 77 K. It is shown that the deep drawing behavior of both materials is generally enhanced at very low temperatures, although the LDR of the EN AW-6016 alloy increases only at temperatures T ≤ 77 K. Furthermore, using mathematical formulations and numerical (finite element) simulations the influence of friction on the punch forces could be predicted. The calculated results and experimental data are compared, and then subsequently discussed.

The automotive industry is facing new challenges due to stricter CO2 emission laws. Thus, to design more environmentally-friendly cars, various lightweight construction strategies need to be considered to meet the growing demand for resource efficiency [1]. In order to minimise weight, the lightweight design strategy "design for lightweight construction" is increasingly becoming important for industry. Especially the “structural optimisation” with its sub-areas: topology-, fibre-, thickness- and parameter-optimisation is designated as a very powerful tool for lightweight applications. In addition, damage and failure modelling is getting more and more important in order to predict the behaviour of any component by FEM-simulations as accurate as possible. For this purpose, the entire material history (from production right through to the crash of the component) must be taken into account. Whereas for forming processes forming limit curves (FLC`s) are sufficient to predict the material behaviour failure models, which describe failure as a function of stress states, need to be applied for detailed crash calculations [2]. In this paper the design process of an AA7075 side impact beam will be presented; starting from structural optimisation through to the calibration of a material and a damage model. The geometry of the side impact beam is determined by topology optimisation. Special attention is given towards the temperature control of the forming process since a “Thermal Direct Joining” procedure (e.g. for CFRP-patches) is aimed to be implemented. The high-strength anisotropic aluminium alloy (AA7075) is characterised after applying the Hotforming process (Hotforming condition). Both, the Barlat YLD2000 material model and the GISSMO failure model are calibrated using the graphical optimisation tool LS-OPT.

Abstract                    

In the present work an effective parameter identification for the evaluation of a failure model for FE-simulations has been carried out. This failure model is suitable to calculate different fracture elongation values among occurring triaxiality of a high-strength aluminium sheet metal alloy (AA7075). Various specimen geometries have been selected to achieve different loading states (triaxiality). For biaxial strains a forming limit curve (FLC) is converted by using mathematical formulations. To measure the equivalent local strains in the event of fracture an optical measurement system has been installed and adapted to a tensile testing machine. The failure curve and the material model which includes the extrapolated flow curve are implemented into the FE-simulation model. In order to improve the accuracy of the failure-curve a parameter optimization has been carried out. It shows that by using the optimised failure curve a high correlation between experimental and calculated force-displacement curves for any given specimen geometry can be achieved.

2018Ermittlung und Optimierung von temperaturabhängigen Versagenskurven für hochfeste Aluminiumlegierungen im Hotforming-Prozess

Aufgrund verschärfter CO2-Emissionsgesetze stehen die Automobilhersteller vor neuen Herausforderungen. Um umweltfreundlichere Autos zu bauen, müssen die Hersteller sich zunehmend verschiedene Leichtbaustrategien zunutze machen, um die steigende Nachfrage nach Ressourceneffizienz gerecht zu werden. Leichtbauwerkstoffe, die schon lange in der Luftfahrtindustrie eingesetzt werden und sich in der Automobilindustrie allmählich etablieren, sind ultrahochfeste Aluminiumlegierungen wie zum Beispiel AA7075. Diese eignen sich sehr gut für Strukturbauteile aufgrund ihrer hohen Festigkeiten und lassen sich mithilfe des Hotforming-Prozesses Umformen.

Die Leichtbaukonstruktionsphilosophie erfordert genaue Kenntnisse über Belastungen, Randbedingungen und das Werkstoff / Versagensverhalten des entsprechenden Materials. Schädigungs- und Versagensmodelle müssen die gesamte Materialhistorie, von der Herstellung des Bauteils bis hin zum Crash berücksichtigen, damit mithilfe der Simulation bestmögliche Vorhersagen getroffen werden können. Während für die Umformtechnik Grenzformänderungskurven für die Herstellungsprognose ausreichen, müssen für die anschließenden Crashberechnungen die Ausdünnungen, plastische Dehnungen und Vorschädigungen infolge des Herstellungsprozesses mit berücksichtigt und die Versagenskurve auf mehrere Triaxialitäten / Spannungszustände angepasst werden. Dies wurde mit verschiedenen Probengeometrien unter prozessnahen Bedingungen erreicht. Zur Messung der lokalen Vergleichsdehnung im Bruchfall wurde ein optisches Messsystem verwendet und an einer Zugprüfmaschine mit Ofen installiert. Die temperaturabhängigen Versagenskurven und das Materialmodell, das die extrapolierte Fließkurve enthält, werden in die FE-Simulationsmodelle implementiert. Um die Genauigkeit der Versagenskurven zu verbessern, wurde eine Parameteroptimierung durchgeführt.

Es zeigt sich, dass durch die Verwendung der optimierten Versagenskurven eine hohe Korrelation zwischen experimentellen und simulierten Kraft-Weg-Kurven für jede der gegebenen Probengeometrien erreicht werden kann.

Graphit ist als Konstruktionswerkstoff weit verbreitet: Seine chemische Beständigkeit, geringe Dichte und thermische Stabilität unter Sauerstoffausschluss machen ihn in vielen Bereichen einsetzbar. Unter Sauerstoffatmosphäre allerdings verbrennt Graphit bei Temperaturen ab 450°C, sofern kein Oxidationsschutz aufgebracht wird. An dieser Einschränkung setzt das Kooperationsprojekt „evo-SiC – Neue Produkte aus gasphasenreagiertem Siliciumcarbid für die Halbleiterindustrie, Bauteile für thermische und chemische Verfahrenstechnik“ im Rahmen des Zentralen Innovationsprogramms Mittelstand (ZIM) an: Hier hat die Matworks GmbH, ein Unternehmen im Steinbeis-Verbund, mit Industriepartnern und der Hochschule Aalen an einem neuen Syntheseverfahren für Siliciumcarbid (SiC) geforscht.

abstract

Polishing as a step of the manufacturing process is not only used in the finishing of optical elements made out of glass. An increasing number of applications needs shiny or glossy surfaces. For these parts, the specified roughness has to be achieved by a final polishing step while keeping or improving the final shape. The goal of the presented research is to predict the material removal that occurs during the polishing process by a simulation based on finite element modelling (FEM). The presented finite element simulation model for PMMA is based on the material parameters for workpiece and polishing tool. Compared to previous research on aspherical elements made out of glass, the model allows the description of the process based on material parameters get out the data sheets. The data derived from the finite element modelling is compared with the polishing results on plastic materials (PMMA). Results of the polishing tests compared with the simulated values will be reported.

Siliciumcarbid stellt einen überlegenen Werkstoff als Betriebsmittel für die Halbleiterherstellung dar. Das Projekt zur Gasphasensynthese von SiC-Bauteilen aus Kohlenstoff-Vorprodukten setzt hier an. Ausgehend von Graphitsubstraten und einer Reaktion mit thermisch verdampftem Siliziummonoxid im CVI-Prozess (chemical vapour infiltration) entsteht Siliciumcarbid mit stark prozessabhängiger Gefügeausbildung. Der Prozess kann sowohl zur Beschichtung von C-Substraten, als auch zur Herstellung von komplexen Bauteilen genutzt werden. Mit neuen Ansätzen in der Prozessentwicklung und mittels detaillierter materialographischer Gefügeanalysen wurde das Verständnis zur Gasphasensynthese vorangebracht. Die Umsetzung von verschiedenen Kohlenstoffstrukturen in entsprechende Siliciumcarbid-Strukturen wurde nachgewiesen.

Bei den meisten Umformprozessen treten neben den Spannungen durch die ursächlich gewollte Umformung zusätzliche Spannungen aufgrund sekundärer Effekte auf. Ein häufig vernachlässigter Mechanismus ist die Hertz’sche Pressung. Vorliegender Artikel beschäftigt sich mit den modelltechnischen Grundlagen zur numerischen Simulation der Hertz’schen Pressung während eines exemplarischen plastischen Biegeumformprozesses auf Basis des Drei-Punkt-Biegeversuchs.

Abstract

The production of arbitrary complex geometries in forming processes requires a certain effort of production planning. This includes cost and time aspects. In this context simulation is an essential point to minimize development cycles. Within simulations an optimization potential can be generated. Therefore the paper deals with strategies of improvements in efficiency of forming processes under the usage of LS-DYNA. The parameters which can be adjusted may have an influence in respect of duration and accuracy of the results.

The paper describes in which way afore identified parameters on the chosen forming simulation have an effect. Also it indicates the impact of a variation of some parameters
